... transfer case output shaft nuts are a BITCH to get off when the gearbox is on your bench and not on the truck.

I bought a new ecoseal for the rear t-case on mine and I finally gave up and decided not to change it out. Never got the nut loose...

I eventually got it. Used a bolt and a pickle fork to hold the flange, and my cheater bar on the nut, with pipes on the end of each for leverage and then a bunch of knucklebanging and swearing until I got the right angles. Would have been lots easier if it'd still been on the truck, though!
I thought this was cool. Here's the tcase with the backside of it off, that's the rear driveshaft output with the red locktite on it.
What I'm pointing to is the gear that drives the idler gear in the middle of the first picture, and the idler gear drives the front output. Right now the gear I'm point to spins free on the rear output shaft. There's a smaller gear you can't see attached to it, and another smaller gear the same size attached to the output shaft itself.
Now I've shifted the case into 4wd, and you can see how the shift collar has moved backwards, linking the two smaller gears, giving power to the large gear in the second picture and eventually driving the front output shaft.
Maybe I'm a geek, but I'd never been inside a transfer case before and didn't understand exactly how it worked. Now I do!

Bad bearing in the 4.7 case, so I'm going to rebuild it. The kit is on the way, and then it'll probably take me a bit, so I've got two partial 2.28 cases that I'm trying to make one good case out of.

That's not wheeling, by definition. Offroading, yes. Four wheeling, no.
My next truck will almost certainly be IFS though. I'd like to have a go-fast truck, the Bastard is fun to rally but has too much body roll to really open up.

Not at all. Her truck doesn't have near enough suspension travel for proper rallying. It's just the OME lift, and most of that is soaked up with the 33s that are on it right now.
